Custom badges: size first, artwork second

Badges are the cheapest way to put a design on a jacket — and the product where a single decision, made in the wrong order, wastes more money than any other. That decision is size. This page covers the construction, the sizes, the backs, and then the ordering logic.

How a pin-back badge is made

The classic button construction has barely changed in decades, because it works: a printed paper insert sits under a clear film (mylar/acetate), a thin metal shell wraps the front, and a metal back with the pin mechanism presses the sandwich together around the rim. The whole thing is pressed in one operation — which is why badges are fast and cheap per piece compared to every other printed product on this site.

Two consequences worth knowing:

• The artwork is paper under plastic. Colours print true and photographic detail is fine — badges are more forgiving than acrylic on art style.
• The rim eats the edge. The press folds the shell over the artwork’s edge, so the outer few millimetres of your design wrap around the curve. Text at the outer edge gets visually swallowed — keep type inside a comfortable margin.

Sizes: the conventions that matter

Badges come in fixed machine sizes rather than anything-you-like. The widely used diameters run 25 mm, 32 mm, 44 mm, 58 mm and 75 mm — with 58 mm (2¼”) being the classic standard size most people picture as “a button.”

What each size is for, in practice:

The rule: decide size before finalizing artwork

Detail that reads at 58 mm disappears at 25 mm — a design with six characters and a caption is a 75 mm design, whether you planned that or not. The cost gap between sizes is small; the readability gap is enormous. The professional sequence is: pick the size you want to wear, then adapt the artwork to that circle — not the reverse.

A practical studio habit: preview the artwork as a circle at true physical size on screen (100% zoom, measured), at arm’s length. What you can’t read there, your customers can’t read on a lanyard.

Backs: who can actually wear it

• Butterfly clutch — the standard pin back; low profile, works on fabric, bags, lanyards.
• Safety-pin back — easy to attach through thick fabric; the familiar “campaign button” feel.
• Magnet back — no holes in clothing; the no-puncture option for work uniforms and delicate fabrics.

The backing changes who can wear your badge (a nurse can’t pin through a uniform; a cosplayer can), so it belongs in the quote, not in an assumption.

Sets: the badge superpower

Badges sell best in sets of three or four — price per piece drops, and the set does the merchandising for you. Mixed designs within one order are normal for badges (each design is just a different paper insert), which makes them the easiest product to tier your quantities across a whole design catalogue.
